Boutique Premium Cigars and What Makes Them Special

Boutique Premium Cigars are finally going mainstream and have become some of the most sought after premium cigars by those that know great smokes. But what are they? How do they differ from other premium cigars? What makes them so special is that they are totally handmade in small batches, with attention to each and every detail. Unlike regular mass-produced cigars, boutique premium cigars go through an extensive labor-intensive process. In addition, boutique brands make less than 1.5 million cigars yearly. Since the tobacco used is only available in limited quantities, it is difficult for a boutique cigar maker to produce more than that. The low quantity produced tends to increase the price of the cigars.

To make boutique cigars, the bales of tobacco are brought into the rolling factory and placed in a temperature and humidity controlled area. The tobacco is unpacked on an as needed basis and classified by the color, size and texture of the fully fermented and aged leaf. After carefully selecting the cured leaves, they are transferred and organized in the blending room based on the cigars to be made and their blend. The process requires precision and can only be performed by experienced tobacco handlers.

The Master Cigar blender prepares the tobacco leaves for the Roller and Master Roller teams. The teams work together as a pair to hand make the cigars. The Blender normally mixes enough tobacco for the daily production of the Roller and Master Roller pair. The Rollers are highly trained and only reach the Master level after many years of on-the-job training. First the Roller bunches the tobacco leaves and forms the cigars. It is done by taking a measured handful of leaves for the filler and then forming it into the desired shape. A binder leaf is wrapped around the filler tobacco to hold it together. The partially finished cigars are pressed in a wooden mold. The press is turned by hand until the Roller feels that there is enough pressure on the tobacco leaves to properly form the cigars into perfect, predetermined shapes. After the press is released, each cigar is removed from the mold by hand and passed on to the Master Roller.

The Master Roller, who is the most experienced member of the pair, carefully finishes the forming of the cigar and delicately puts on the wrapper leaf. Both hands are used in this process, a chaveta (hand cutter for tobacco leaves), and an all natural tree sap glue. The Master Roller puts on the head of the cigar and looks it over for any possible flaw or imperfection. After adding the finishing touches and details, it is now ready for the aging process. This process requires patience and time.

The cigars are grouped in bundles of 50 and wrapped in absorbent paper in preparation to be aged. Usually cigars are wrapped in newspapers or in special coated paper that could also be used for cigar bundles. The ability to breath is what determines the paper that will be used.

The cigar bundles are then classified by types of cigars, the dates that they were made, the tobacco blend of the cigars, and the code identifying the Roller and Master Roller who made them. These marked bundles are carefully placed in the aging room. The aging room is temperature and humidity controlled to make sure that the different types of tobacco in the cigars marry perfectly. The marrying process is when all the different tobacco leaves blend with each other, passing their oils from one to another.

Cigars can age for years. Normally 90 days is sufficient for the tobacco in the cigar to be fully married, but leaving them longer in the aging room improves the taste. Some are aged for over two years in an effort to bring their taste to the perfect level. After extensive aging they are moved to the packing room. The packing room is located close to the aging room, and is also temperature and humidity controlled.

Packing boxes with cigars requires a team effort. The first step is to place a label on each and every cigar. The label is placed on the top quarter of the cigars. An all-natural tree sap glue is used to paste the labels’ ends together around the cigar. Careful attention and concentration by the labeler keeps the cigar’s delicate wrapper from sticking to the label. A mistake can damage the wrapper so training is a must. Some train for up to three months before they actually place their first label.

After the labeling, the cigar is individually placed in a cellophane tube. This protects the delicate wrapper as it is transported to the cigar store, and ultimately to the smoker. After the cellophane wrapper is placed each cigar is hand packed, one by one, into cedar wood cigar boxes. The box is specially made to enhance the cigar’s aging process and the cedar wood enhances the cigar’s taste.

The boxes are then wrapped in cellophane and sealed to protect the cigars from the elements during their long journey to the smoker. Each box is inspected and packaged in master cartons.
